The new methods for extending the service life of refractory castables involve multiple fields such as material modification, process optimization, and intelligent maintenance. The summary is as follows:

1、 Surface coating modification technology

Nano coating protection

The high melting point coating (such as ZrO ₂) is coated on the surface of the castable by the sol-gel method. By generating dense ZrSiO ₄ phase, the porosity is reduced, the penetration of slag is blocked, and the slag corrosion resistance is improved by more than 30%.

The high-temperature stability of monoclinic/tetragonal ZrO ₂ in the coating can effectively resist corrosive ion penetration.

In situ nano phase generation

Pre treating nano magnesium aluminum spinel (MgAl ₂ O ₄) on the surface of aggregates, using it as a "nano gel" at high temperatures to promote sintering, reduce sintering temperature, and enhance strength, is suitable for calcination belts in lime rotary kilns.

2、 Material composition and structural optimization

Nanocomposite reinforcement

Introducing silica sol/aluminum sol as a substitute for traditional cement binders reduces the formation of low melting phases, while nanoparticles promote the mullite reaction, improving high-temperature strength and thermal shock resistance (such as thermal shock cycle times ≥ 20).

Adding stainless steel fibers (1%~3%) and forming a reinforcement network through magnetic orientation technology, the tensile strength is increased by 50%.

High performance aggregate design

Using corundum silicon carbide composite aggregate, combined with ultrafine powder grading optimization, the apparent porosity is less than 20%, and the high-temperature wear resistance is increased by 2 times.

3、 Innovation in Construction and Maintenance Technology

Precise construction control

Reduce the water addition to 6% to 7%, and use automated mixing equipment to ensure uniformity and avoid local strength defects.

Prefabricated block composite structure (heavy working layer+lightweight insulation layer) reduces heat loss and lowers kiln temperature by 40% (such as from 400 ℃ to 200 ℃).

Gradient baking system

Strictly follow the heating curve of 5-10 ℃/hour to avoid rapid evaporation of water and explosion, and reserve exhaust holes.

4、 Intelligent maintenance and monitoring

Real time monitoring of the Internet of Things

By monitoring the temperature and stress changes of the kiln lining through sensors and analyzing big data to predict material life, preventive maintenance can be achieved.

Regular surface treatment

Clean up accumulated dust and corrosive media, repair micro cracks, and extend the service life to more than 4 years (such as in the case of high temperature section of cement kiln).

5、 Green and Sustainable Technologies

Low cement/non cementitious

By using ρ - Al ₂ O3 or polymeric aluminum oxalate binders, the CaO content is reduced and the high-temperature performance is improved by 20%.

Utilization of recycled materials

Recycling waste castables to prepare recycled aggregates, reducing production costs and minimizing resource consumption.

Application Cases and Effects

Nano reinforced castables: With a service life of 4 years and 5 months in the lime rotary kiln calcination zone, the residual lining thickness remains at 150-180mm.

Sol bonded corundum castable: The thermal shock resistance is improved to 1100 ℃ after water cooling cycles of ≥ 30 times, and the high-temperature flexural strength reaches 15MPa.

Through the comprehensive application of the above technologies, the service life of refractory castables can be extended from traditional 1-2 years to 3-5 years, significantly reducing industrial production costs.
